Custom Disposable Vape Boxes

Disposables vary more than their dimensions suggest. Puff-count models have grown taller and squarer over successive generations, many now carry a screen or a charging port that changes the profile, and airflow dials add width at one end only. A box built to a nominal size from a spec sheet will often be wrong by the tolerance that matters.

Send us the device itself, or measure it at its widest point on each axis including any protruding mouthpiece. We build to internal dimensions, so you do not need to add board thickness allowances yourself. Almost no disposable brand sells one SKU. A range of eight to fifteen flavours is normal, and how you handle that decides both your artwork cost and your shelf presence.

The approach that works is one base design with a changing colour field and flavour name. It keeps the range recognisable as a family, makes a new flavour a small artwork change rather than a new design, and lets a retailer merchandise the whole line as a block. The alternative - a fully bespoke design per flavour - looks strong in isolation and fragments badly on a shelf.

Each flavour is a separate print run with its own 100-unit minimum, since the artwork differs. Because we charge no die or plate fees, adding flavours to an order costs you the unit price and nothing else, which is why brands here often launch the full range at once rather than staging it.

If those colour fields are core to the brand, specify them as Pantone spot inks rather than CMYK builds. Process colour drifts slightly run to run, and on a display holding all your flavours side by side that drift is visible.

Vape products sit in age-restricted retail, where visible tamper evidence matters both to the retailer and to the customer. A seal-end box is the most tamper-evident folding carton available - both ends are glued shut, so it has to be torn to open. A sealed tuck flap, a shrink band, or a security sticker across the opening are lighter alternatives that keep the box openable without damage.

Warning copy in this category has size and placement requirements that vary by market, and it typically cannot be broken across a fold or set over a busy image. Reserving a panel for it at dieline stage avoids a rebuild after the artwork is signed off.

Disposables are largely a counter-top sale, and the individual box rarely works alone. A printed counter display holding 10 to 20 units keeps the range upright, visible and in one place at the point of decision - see vape counter display boxes. Where the display and the carton are designed together, the display header carries the brand and the cartons carry the flavours, so the whole unit reads as one block rather than a jumble.

Consider the outer shipper too. A carton of 50 or 100 units going to a retailer is handled several times, and an undersized master carton lets the retail boxes shift and scuff at the corners - the edge damage that makes a retailer refuse a case.

Multi-device packs are where disposable packaging usually goes wrong. Two devices dropped into a box twice the width will lie against each other and scuff the print through a delivery chain. A fence partition or a punched tray separates them, holds them upright, and turns the pack into a presentation rather than a bag of stock.

Starter kits with a rechargeable device add a second problem: the cable and the device have completely different shapes, and a box sized to hold both loosely will hold neither well. A shallow tray with a cut recess for each component is the reliable structure, and it is the one customers photograph.

Plan bundle sizing against your retail case count too. If a retailer buys in cases of 50, a twin pack that does not divide cleanly into that case makes the whole line awkward to order.

A device this size is picked up, turned over and put back constantly. Gloss lamination looks vivid in a photograph and shows fingerprints immediately on a small dark box, which is why matte or soft-touch is the more common choice here.
